Scaling a Recipe Up Without Breaking a Concentration Limit
Percentages should stay flat when you scale a batch, but a few common shortcuts quietly change them. Here is where that happens.
You had a 500 gram test batch working perfectly, ratios all checked, everything within limits, and now you're scaling it up to a 20 kilogram production run. The percentages shouldn't change at all when you do this. That's the whole point of using percentages instead of fixed weights. But I've seen plenty of makers accidentally break their own limits during exactly this step, and it's almost never because they misunderstood the math. It's because of what happens around the math.
The math itself is simple
If your essential oil was 2% of a 500 gram batch, that's 10 grams. Scale to 20,000 grams and 2% is 400 grams. The ratio hasn't moved. Every ingredient scales by the same multiplier, so every percentage in your formula stays exactly where it was. If your test batch was compliant with a concentration limit, a correctly scaled production batch is too, automatically.
So where does it actually go wrong?
Mistake 1: rounding at the wrong step
At small batch sizes, some ingredient amounts round to convenient numbers, a pinch of this, a capful of that, "about a teaspoon." That's fine for a hobbyist test batch, but those approximations don't scale linearly. A teaspoon of fragrance oil in a 500 gram batch might represent roughly 2%, but if you scale up by measuring "forty teaspoons" instead of weighing out the actual proportional mass, you're compounding whatever imprecision was already in that teaspoon measurement forty times over. Always scale from a percentage or weight ratio, never from a volume-based shortcut that was itself approximate.
Mistake 2: rounding supplier blends instead of their real components
This is the one that catches people who've done their concentration limit homework correctly at small scale. Say your test batch has a preservative blend at 0.8%, and that blend is 15% of a restricted active ingredient. The active's real concentration in your product is 0.8% times 15%, or 0.12%. If you scale the batch by adjusting the blend's weight but recalculate the active's contribution by rounding the blend percentage first (say, rounding 0.8% up to "about 1% for easy measuring"), you've just pushed the active from 0.12% to 0.15%, which might be enough to cross a limit that sits close by. Scale the blend precisely, then recalculate the component's real percentage from the precise number, not a rounded one.
Mistake 3: swapping suppliers mid-scale-up
It's common to test a formula with a small sample from one supplier, then order production-volume material from a different supplier or a different lot when scaling up. If that new material has a different concentration of the actual active substance, a fragrance blend with a different Linalool percentage, an extract with a different marker compound level, the percentage you use in your batch could be identical while the real concentration of the restricted substance shifts. Always check the certificate of analysis or supplier documentation for the specific lot you're actually using in the scaled batch, not the one you tested with.
Mistake 4: forgetting water isn't infinitely flexible
Some makers scale up by keeping every "active" ingredient's weight fixed and only adjusting water to hit the target batch size, on the assumption that water is just the flexible filler. That works fine if you're scaling proportionally to begin with, but it breaks down if you're trying to stretch a formula to a different total batch size without actually recalculating every ingredient's percentage. Water q.s. means water fills the remainder after every other ingredient is scaled by the same ratio, not that water absorbs whatever size difference you want without adjusting everything else.
A scaling checklist
- Confirm the scale factor: new batch size divided by original batch size.
- Multiply every single ingredient's weight, including water, by that same factor.
- For any supplier blend, recalculate the real component concentrations from the precise blend percentage, not a rounded version.
- Re-verify certificates of analysis if you've changed supplier lots between the test batch and the production batch.
- Re-check your restricted ingredients against the applicable limits using the recalculated real percentages, even though in principle nothing should have moved.
Why step 5 still matters even though nothing "should" change
If your scaling was done correctly, this step should just confirm what you already expect. But it catches the mistakes above before they leave your workshop. A quick re-check against your market's Cosmetic Ingredient Hotlist or equivalent restricted list, right after scaling and before you notify or file anything, is cheap insurance against a rounding error that crept in during the scale-up process.
